How would you build a curved deck railing without using glulams?

I’ve been looking at this old curved balcony railing and I can’t for the life of me figure out how they pulled off the radius. The whole thing is showing some age with the paint peeling, but the structure is still solid. From the bottom up, it looks like they used a 2x4, a 1x2, the balusters, another 1x2, a 2x4, and then some really beefy 2x material for the top plate. At first I thought it might be glulam, but looking closer at that top rail, there are these faint lines that seem pretty equidistant. It almost looks like they cut small arcs out of wider solid stock and just pieced them togather to make the full curve. woud you actually do that with 2x4s and expect it to hold up? I don't see any signs of steam bending, and the wood is pretty thick for that. Maybe it's just clever carpentry where they stitched together solid stock and sanded it down to make it look smooth. I'm stumped on whether this was a specialized shop job or just a really patient carpenter with alot of time on their hands.


Those equidistant lines are the telltale sign of **segmented construction**, wich is the standard way to handle a radius that thick without getting into the mess of steam bending or the expense of custom glulams. You basially take wide boards, like a 2x10 or 2x12, and layout the arc of your circle on the flat face. You cut those short arcs out and join them end-to-end to create the full curve. It is a lot like laying bricks, but with wood.

To make it look like one continuous piece, a carpenter would have cut the segments slightly oversized and then used a **router on a tram** arm. By pivoting the router from a center point, they can swing a perfect arc and shave the inside and outside edges of the segments untill the joints are flush and the curve is true. If they were really meticulous, they likely used biscuits, dominos, or even a half-lap joint to keep those segments from shifting over time. Since you mentioned it's solid after all these years, they definitely used a high-quality exterior glue. For the thinner 1x2 pieces, they might have acutally bent those if the radius wasn't too tight. You can get away with dry-bending thin stock if you go slow and use clear, straight-grained wood. But looking at the whole assembly, it is more likely they just treated every layer the same way—cutting segments and smoothing them down. It’s a tedious process that requires a lot of patience and a big shop floor to swing the tram, which is why it looks so much better than a typical DIY job. The clamping is usually the hardest part of a build like this. Some guys leave extra "nubs" or tabs on the outside of the curve when they're cutting the segments so they have a flat surface to get a clamp onto. Once the glue is dry, they just saw the tabs off and sand it smooth. It’s definitely a labor of love, but it’s the only way to get a beefy 2x4 rail to hold a curve that tight without it trying to spring back to a straight line.

That router on a tram setup sounds like a massive project in itself. I’m trying to imagine how they’d even find the center point to swing that arc if the railing is on a second-story balcony. Do they usally build the entire assembly on a shop floor first and then just haul the whole curved section up there? Also, with all those segments, wouldn't you end up with alot of end-grain meeting end-grain at the joints? I'd be worried about moisture getting in there since the paint is failing. It seems like a lot of places for rot to start if the glue isn't 100% perfect.

The secret to those end-grain joints is staggering them. You treat it like a brick wall—never let the seams line up between layers. By overlapping the joints, you’re using the solid wood of one board to reinforce the butt joint of the one below it. When you glue those layers togehter, it becomes a monolithic piece way stronger than the individual segments. As for the center point, doing that on a balcony is a nightmare. Most guys build a full-scale template on the shop floor first. Once you've got a "master" curve in MDF or plywood, you just use a flush-trim bit to match the railing pieces to it. Much easier than swinging a tram arm on a ladder!

Yeah, setting that center point on a balcony is a nightmare. Most guys I know will build a temporary platform or brace a long piece of scrap wood way out from the house to find that pivot. It looks sketchy while you're doing it, but it's the only way to get that swing consistent if you're working in place.

Another thing to consider is the waste. You’re buying expensive 2x12s just to cut out those skinny little rainbows. If you don't layout the cuts perfectly, you'll end up spending a fortune on lumber just to turn most of it into sawdust. It’s definatly a high-end custom move that most builders won't even touch.

Don't overlook the moisture management with all that exposed end grain in the segments. Even with staggered joints, those seams are incredibly thirsty. If the builder didn't back-prime every cut or use a marine-grade epoxy for the glue-up, water wicks into the joints and pops the paint. That’s likely why it’s peeling now even though the rail is still solid. On a project like this, I’d be worried about the seasonal movement too. If you don't seal those end grains perfectly, the segments will swell at diferent rates and eventually stress the glue lines til they fail.
