It’s a nightmare when you’re told everything is fine but your nose says otherwise. Most contractors only care if the foam isn't fishy, which ussually indicates a bad mix ratio, but a persistent paint-like chemical smell often points to off-gassing from unreacted chemicals or improper ventilation during the cure. Even if the samples passed a basic test, those fumes can migrate through every tiny bypass in your ceiling. The first thing you need to do is stop trying to seal the attic from the inside; if it's encapsulated, you're essentially living in a jar with the lid on tight. You need to look into installing an ERV or a small dedicated exhaust fan to create negative pressure in that attic space. I’ve seen cases where a small gable fan, even in humid climates, makes a world of difference by pulling those stagnant VOCs out before they can seep into the living quarters. Just make sure you aren't pulling in so much humidity that you risk condensation on your roof deck. If the smell is still hitting you hard after a month, check the depth of the foam in the corners. Sometimes thick passes don't cure right in the center and they just keep off-gassing forever until you physically remove the bad spots or ventilate them out. Don't let the manufacturer gaslight you into thinking it's normal.

I went trough this exact scenario last summer after having seven inches of closed-cell sprayed into my rafters. The contractor used Demilec and swore the "sweet" odor whould vanish in 48 hours. Three weeks later, my kids were complaining about headaches. I followed the advice about negative pressure and installed a Panasonic WhisperCeiling fan in the gable, ducting it directly outside. It definitly helped pull the smell away from the hatch, but it didn't eliminate the source.
I ended up taking a long serrated knife to a few spots in the eaves where the foam looked extra thick, maybe five or six inches in a single pass. Sure enugh, the core of those sections felt soft and smelled like a Sharpie marker. No amount of ventilation is going to fix unreacted resin trapped inside a thick pour. I had to scrape out about ten square feet of the "gummy" stuff before the ERV coud actualy keep up with the remaining off-gassing. If you're still smelling it through the drywall, check those deep pockets near the soffits where they tend to over-spray to get the R-value up.
Have you ruled out the possibility that the smell is actualy coming from your ductwork rather than the foam itself? Sometimes those installers knock a return line loose or kick up decades of dust and old fiberglass that’s now reacting to the new temperture profile in the attic. It’s easy to blame the spray foam becuase it’s the new variable, but have you checked if the odor persists when the HVAC is completly off? I'd hate to see you hacking away at the insulation if you're actually just smelling old mastic or a dead rodent that got trapped during the install.
This is so wild! I’m just starting to research insulation for my crawlspace and reading about that 'gummy' foam is terrifying but also kind of cool to know how to test it. I’m definitely bringing a bread knife under my house now just in case!
Quick side question though—does the color of the foam actually mean anything? I’ve seen some that’s super yellow and some that’s almost white. Does the pigment change how it smells or is that just branding? I really want to make sure I pick the right 'flavor' so I don't end up with a house that smells like a permanent marker!
