Dealing with 105-degree days in North Texas is a nightmare when your downstairs unit is struggling to keep up. Before you drop thousands on closed-cell foam, look at your air sealing. I spent last Saturday crawling around my attic in McKinney doing exactly what you mentioned. I bought a few cans of Great Stuff Fireblock and went to town on the top plates. It’s messy work, especially around the recessed lights, but I noticed a difference immediately. Before I did the air sealing, my Nest thermostat showed my unit running for 14 hours a day just to keep the house at 75. Now, it’s down to about 10 or 11 hours even with the humidity we've had lately. I went with the GreenFiber cellulose over my existing fiberglass bats to hit that R-60 mark. One thing I’ll add is to check the baffles at the soffits while you're up there. I found half of mine were crushed or covered in old dust, which was killing the natural airflow. I also had to use some strap hangers to lift my flex ducts off the joists becuase they were sweating and causing some minor spotting on the drywall downstairs.
I acutally considered the solar fan route but decided against it after seeing how much air it was pulling through my unsealed canned lights. Sealing those gaps is definitely the priority. It cost me maybe $200 in materials and a very sweaty afternoon, but it saved me from having to replace my 3-ton Trane unit this summer.
Don't forget the attic hatch while you're up there. I spent a fortune on cellulose but my master closet stayed a furnace beacuse the pull-down stairs were basially a giant hole in my seal. I bought one of those insulated tent covers with the zipper and added some adhesive weatherstripping around the frame. It stopped that hot draft instantly. Also, if you've got a gas water heater vent, make sure you use a metal collar before foaming near it. I almost made that mistake before realizing the heat woud melt the spray foam right off the pipe.
Have you ruled out your window performance before assuming the R-60 is doing all the heavy lifting? In Frisco, those big west-facing windows can dump more radiant heat into a room than an attic floor ever will, regardless of how much cellulose you blow in. I’m also a bit skeptical about the duct sweating being fixed just by lifting them; are you sure your static pressure isn't the real culprit? If the airflow is too slow, those ducts will sweat no matter where they're sitting. Might be worth checking the blower speed before you call it a day.
Quick update — I finally grabbed one of those insulated tent covers for the pull-down stairs like you suggested. It made a massive difference in that hallway. Now I’m curious about the windows. Has anyone here tried ceramic film for those west-facing panes? I’m trying to decide if that’s better than just adding more cellulose to hit that R-60 mark.
