I tried that scoring method on the milk chute in my 1948 bungalow last weekend. The previous owners had layered on at least five coats of latex over the original oil-based stuff. Scoring with a fresh utility blade helped, but I actualy had to bring out a heat gun on the low setting to get the paint to give. That old metal trim was so brittle that prying even a little bit with a putty knife felt like I was going to snap the casing.
One thing I ran into that you didn't mention was the rust on the interior hinge pin. I sprayed a decent amount of Liquid Wrench in there and let it soak overnight because the twenty-minute wait wasn't doing much for seventy years of corrosion. Once it finally budged, I used some fine-grit steel wool to clean the track. It’s about a 10-inch by 12-inch opening, and now it actually clicks shut without having to kick it from the outside. I'm just glad I didn't listen to my neighbor and take a sledgehammer to the frame.
Are you sure it's just the paint and the hinges? I’ve seen a few of these where the actual brick opening shifted over the decades. Have you ruled out a structural squeeze? If the masonry has settled even a fraction of an inch, that metal frame gets pinched and no amount of PB Blaster or heat is going to make it swing freely. Before you go thru all that restoration work, maybe put a level on the casing or check the exterior mortar for cracks? It would be a shame to clean it up only to find the frame is physically out of square.
Don't forget the weatherstripping once you've got it moving. I fixed mine last winter and realized my kitchen was freezing 'cause the old felt seal had rotted away decades ago. I just used some adhesive foam tape from the hardware store and it made a huge difference. Also, check if the latch actualy catches. Mine was worn down so thin it'd just blow open whenever the wind picked up. Had to file a tiny notch back into the strike plate to get it to stay shut. Nothing worse than finally getting it unstuck just to have it banging in the breeze all night.
Quick update—the heat gun suggestion was a lifesaver for those stubborn layers of latex paint. It finally popped open! However, it still catches badly on the bottom corner. I’m starting to worry about that structural squeeze someone mentioned. If the brick has actualy shifted, is there a way to sand down the metal frame, or shoud I look into shaving the wood door instead?
