Anyone else prefer the challenge of high-angle concrete work over standard builds?

Looking back at how my dad and brother used to get rigged up for vertical dam repairs back in 2009, it’s wild how much the industry has changed since those days. They spent thier shifts suspended in these narrow chutes between the rock and the concrete face, mostly just relying on ropes and alot of grit. It makes me wonder if that kind of hands-on, high-intensity enviornment actualy taught better fundamentals than what we see on more modern, automated sites today. I’m curious if you guys think the trade-off for all this new safety tech and specialized equipment is worth it in terms of the final quality. Don’t get me wrong, I’m all for not falling off a structure, but sometimes it feels like the craftsmanship of the old-school approach is fading away. Is it better to stick to those specialized, difficult niche jobs or is the standard structural stuff just a more sustainable path for the long haul? The physical toll from those vertical jobs is no joke either. I’d love to hear if anyone here transitioned from that kind of high-stakes maintanence to more traditional pouring and if they actually miss the adrenaline or if they're just happy to have their knees still working.


I remember doing those vertical patches on a bridge pier project back in the mid-2000s using nothing but a bucket and a trowel while hanging from a basic harness. We used alot of SikaTop 123 Plus back then for the overhead stuff because the bond strength was the only thing keeping the repair in place. You had to feel the mix consistency in your hands to know if it was going to slump out or stay put. Modern pumps and robotic sprayers are efficient, but you lose that intimate understanding of how the material behaves against the form. I eventually moved over to more standard commercial slabs and foundation work because my lower back couldn't handle the harness life anymore. While I don't miss the 12-hour shifts dangling 60 feet up with a heavy hammer drill, I do miss the precision we had to have. On a big slab pour with a laser screed, it feels more like factory work than a craft. The quality is consistent now, but there's a certain pride in knowing a hand-packed patch on a spillway is still holding up after two decades of freeze-thaw cycles.

I have to disagree that we're losing craftsmanship just becuase we aren't dangling by a thread anymore. Back in the day, half those hand-packed patches failed within five years because the surface prep was inconsistent or the curing wasn't handled right. I’ve seen enugh delamination on those 2000s-era dam faces to know that "feel" isn't a substitute for proper PSI ratings and controlled application. Moving to high-pressure shotcrete rigs and robotic hydro-demolition was the smartest move this industry made. We’re getting much better bond strength now with things like MasterEmaco or adding micro-silica to the mix. Using a Putzmeister to pump a precise mix is alot more technical than just slapping Sika on a wall and hoping the humidity doesn't ruin your bond. It’s not just about saving your knees; it’s about the fact that the repair acutally outlasts the original structure. I'll take a calibrated pump and a solid W/C ratio over 'grit' any day of the week.

You're spot on about the failure rates. Everyone remembers the jobs that held up, but they forget the ones that spalled off two winters later. One thing people always skipped back then was getting the substrate to a true Saturated Surface Dry (SSD) state before slapping that patch on. They'd just splash a little water from a bottle, wich is why the bond didn't stand a chance against the thermal expansion. Modern hydro-demolition handles that prep and the profile much better than we ever coud with a chipping hammer and a wire brush.

That old-school grit was something else, but I stopped gambling on 'feel' once I started using MasterEmaco S 440 for those vertical and overhead structural repairs. It’s a high-performance, sprayable mortar that actually stays where you put it without the sagging nightmares we used to have. Even if you're doing a hand-applied patch, the silica fume in that mix gives you a bond that makes those 2009 bucket mixes look like play-dough. If you guys are worried about craftsmanship fading, just switch to a reliable product like that—it bridges the gap between the old-school manual skill and the durability we need now so we don't have to go back and fix the same spall twice.

This all sounds so intense. I'm just starting to learn about concrete and honestly didn't even realize people had to hang from ropes just to fix a dam. When you guys talk about 'Saturated Surface Dry' or the mix 'slumping out,' how do you acutally learn to see that? Is it somthing you can read in a manual, or do you just have to mess up a bunch of patches before you get the hang of it? I'd love to know if the new sprayable stuff is easier for a total newbie to learn on compared to the hand-old school hand-troweling.
