The short answer is that you effectively built a 100-foot heating element. A standard upright vacuum typically pulls between 10 and 12 amps, and running that kind of load thru 100 feet of thin 16-gauge wire creates a massive amount of resistance. This causes a significant voltage drop, wich makes the motor run hotter and forces the cord to dissipate all that extra energy as heat. The heat eventually migrates to the point of highest resistance, which is the physical connection between the vacuum plug and the extension cord outlet.
What you're feeling isn't just a tight fit; the plastic housings have acutally fused together. Even if you manage to pry them apart with a flathead screwdriver or pliers, the metal terminals inside are likely charred or annealed from the heat. Once that happens, they lose their spring tension and won't make a solid electrical connection anymore, which creates even more arcing and heat the next time you use it. I wouldn't bother trying to save that specific cord. If the 16-gauge wire got hot enugh to melt the ends, the insulation along the entire 100-foot length could be compromised or brittle. Snipping the ends and putting on new **heavy-duty replacement plugs** might work for a light lamp, but it’s a gamble for a high-draw appliance like a vacuum.
If you really need that much reach, you should step up to a **12-gauge extension cord**.
