Thoughts on manual vs hydraulic crimpers for heavy lugs?

I've been prepping some heavy copper lug terminations lately and it really has me questioning my tool kit. I'm working with some thick stranded cable and standard copper lugs, but I can't decide if I should stick with my old school manual crimper or finally upgrade. That bolt-cutter style tool is reliable as a rock, but man, it's a workout when you're doing more than a couple of connections. Do you guys feel like the hydraulic units actually give a more consistent result? I've heard some old-timers say you lose the "feel" for the crimp with hydraulics, but then again, the pressure is way more uniform. I'd hate to have a hot spot later because I was trying to save a buck or being stubborn about the old ways. Is it worth the investment for a decent hydraulic set if I'm only doing this kind of work occasionally? Or is there a specific brand of manual crimper that doesn't feel like a gym session? Just curious what everyone's go-to is for the bigger stuff.


I switched over to a Greenlee 12-ton hydraulic unit about three years ago after a job involving a battery backup system with dozens of 4/0 lugs. Those long-handled manual crimpers are fine for a one-off repair, but if you’re doing real volume, your shoulders will pay the price. I found that with the manual ones, if you aren't perfectly square or if the tool is getting old, you sometimes get those 'ears' on the crimp where the metal squishes out the sides.

With the hydraulics, especally if you use the proper U-dies, the compression is dead-on every time. You don't need 'feel' when the tool has a bypass valve that clicks once it hits the rated pressure. I’ve checked my terminations with an infrared camera after they’ve been under load, and the hydraulic ones stay much cooler than the ones I used to do with my old HK Porter mechanical set. If you're worried about the cost, even a mid-range hydraulic set is better than struggling with a manual tool that leaves you guessing if you acutally bottomed it out.

I acutally disagree that you need to go full hydraulic just to save your shoulders. For occasional work, those 12-ton units are heavy, slow, and a pain to haul around. I’ve been using a Burndy MY29-3 for years on anything from #8 up to 250 kcmil. It’s a mechanical tool, but the way the indent works means you aren't fighting against a fixed die. It’s much more forgiving if your lugs aren't the exact same brand as your tool.

The problem with the cheap hydraulic sets is the seals eventually leak if they sit in a cold van for too long. Then you’re stuck with a mess right when you need to finish a panel. With a solid mechanical indent tool, you get a solid cold-weld every time without worrying about air in the lines or bleeding pressure. If you aren't doing 50 lugs a day, the simplicity of a manual tool with a good leverage ratio beats the complexity of hydraulics. Just make sure you’re using UL-listed combinations, and you’ll never have a hot spot.

I'm curious if you've ruled out the lug-to-cable fitment as the real culprit here rather than the tool? I've seen guys drop a fortune on hydraulic setups only to realize thier lugs were slightly oversized for the brand of cable they were using, which causes those 'ears' regardless of the pressure. Also, are you sure it's the tool causing the workout and not just dull blades or a lack of leverage? Sometimes a simple adjustment on the fulcrum of a quality manual set makes it feel like a diffrent tool. Before you drop $500+, have you checked the tolerances on your current batch of lugs?

I'm really new to this and honestly didn't even know 'ears' on a crimp were a bad sign—I just thougt it meant I was pushing hard enough! That point about the infrared camera is wild. Does a hydraulic tool really make that much of a difference for heat, or is it mostly about the dies? Also, for someone just starting out, how do you know if the lug and cable actualy fit right before you squeeze? I’d hate to buy a fancy tool and still mess up the connection because I picked the wrong size lug.

Back in the day, we’d just use a hammer-style punch and a 3-pound sledge if we were in a pinch, but I wouldn't trust that for anything drawing real current now. I still keep my old T&B Shure-Stake around for the smaller stuff becasue you can't cheat it—the tool won't release untill the cycle is finished. For the heavy cable, hydraulics are a godsend for the joints, but watch your fluid. I’ve seen guys get lazy with maintenace and end up with a 'soft' crimp because of a leak. If you're staying manual, just make sure you're using a tool with a ratcheting mechanism so you aren't guessing.
