My mom is finally getting that old back patio door replaced, but the guy she hired ran into a major snag today. It looks like he might have messed up the measurements becuase the new door unit is about an inch taller than the rough opening he's working with. Now he's saying he can just notch out some of the framing above the door to slide it in. That area looks like a solid piece of wood, and I'm pretty sure that's the header holding up the weight from above. I don't know much about construction, but cutting into structural parts of the wall feels like a disaster waiting to happen for an exterior door. He says it's fine and won't affect anything since it's just a small cut, but I'm worried about the house sagging or the door getting stuck later on. Has anyone else seen a contractor do this, or shoud we stop him before he starts sawing?

Cutting into a structural header to make up for a measurement error is a massive red flag and almost always against building code. That header is there for a reason—it's carrying the load of the roof or the floor above and transferring it down to the jack studs on either side. If he notches it, he’s compromising the integrity of that span. You’ll likely end up with sagging, drywall cracks, or a door that binds and becomes impossible to lock within a year as the weight of the house settles onto the frame. An inch is a huge discrepancy for a door install. usally, you only have about a half-inch of shim space to play with in a rough opening. If the new unit is a full inch taller than the hole, he simply bought the wrong size. He likely grabbed a standard 80-inch door without checking if the house had a non-standard opening, wich is common in older builds. It’s a rookie mistake, and now he’s trying to avoid the cost of a **custom-sized door** by hacking into your framing.
There are realy only two ways to handle this properly. The first is to return the door and get one that acutally fits the rough opening, even if it means a special order. The second is to properly re-frame the opening, which involves supporting the ceiling with a temporary wall, removing the old header, and installing a new one at the correct height. That’s a major job involving siding and drywall repair, not a quick trim with a circular saw. But don't let him touch that header with a saw. If he doesn't have the sense to measure twice, he defintely shouldn't be making structural modifications. If he insists it’s fine, ask him if he’s willing to pull a permit for the structural change. I guarentee he’ll back down beacuse no inspector whould ever sign off on a notched header. It sucks that the project is stalled, but it's better than a sagging roofline.
I've seen guys try this before and it’s a disaster. One thing to add—if he notches that header, he’s also going to ruin the exterior flashing. You need room above the door for a proper drip cap to shed water away from the opening. If he hacks into the wood to force the door in, there’s no way to get that metal flashing tucked in correctly. Your mom will end up with water leaking behind the siding and rotting out the subfloor in a few years.
Beyond the structural catastrophe, you realy need to consider that almost every major manufacturer explicitly mandates a minimum shim space, ussually at least a quarter-inch around the perimeter, to accommodate the thermal expansion and contraction of the frame throughout the year. If he forces that unit into a tight, notched-out opening with zero clearance, the frame will inevitably bow when the sun hits that exterior cladding, which not only voids your manufacturer warranty immediately but ensures the multipoint locking mechanism becomes misaligned and completely non-functional within the first seasonal cycle. You should check the installation manual for that specific model because I'd bet money it requires a rough opening height he simply failed to provide.
Seen this movie before, and it ends with a stuck door and a lawsuit. Back when we built 'em to last, if a pre-hung didn't slide in, we didn't touch the header—we'd custom-rip the jambs or even the door itself if it was solid wood. These new guys just want to slap a factory box in a hole and go home. If he needs that inch, he shoud be looking at the bottom. I’ve seen old-timers drop the subfloor or shave a door down before touching a structural beam. If he can't figure out how to modify the unit instead of the house, send him packing.
Quick update — I stopped him before he started sawing. You guys were spot on about the shim space; there’s no room for the frame to breathe. I also looked at the flashing and it seems like he’d have to hack the siding to make it work. If it's just a 'factory box' like someone said, shold we just demand he returns it and gets a custom size?
